Arla Foods has achieved transparency over the energy consumed during cottage cheese production at a factory in Sweden. This involves the use of a flow sensor which is able to measure the temperature of the medium as well as the flow rate.

At its Falkenberg factory in Sweden, dairy cooperative Arla Foods produces 20,000 tonnes of cottage cheese every year. Production volumes of this magnitude call for a resource-efficient manufacturing process, and Arla Foods is working towards  making its products completely CO2-neutral by 2050. A key element of this journey is energy efficiency. Mattias Abrahamsson, production system manager at Arla Falkenberg, explains further: “In recent years, we have placed an increasingly strong focus on monitoring the energy consumption of our plants. In certain areas, however, we simply didn’t know where exactly the energy was being used.” FlexFlow, the calorimetric flow sensor from Baumer helped the company achieve a breakthrough. Arla installed these sensors at the neuralgic points in the cooling and heating system and used the measurement results to obtain a clear image of energy consumption which allows the company to put in place measures for reducing energy consumption.

Clear solutions 
Because of its commitment to sustainability, the food manufacturer had already made a great effort to reduce the energy balance when the plant was designed. For example, it uses the low external temperatures of the Swedish climate to achieve a cooling temperature of 0.5°C for the cooling circuit, which cools the produced cheese from 60 to 30°C. Yet energy losses which Arla had been unable to localise for some time occurred here as well. FlexFlow sensors solved the problem of monitoring energy consumption because they could easily be integrated into the existing plant and are able to measure both flow and temperature.

The sensor is easy to install thanks to its symmetrical and centered design with one sensor element ahead of the sensor tip, which allows it to be optimally installed in the process regardless of installation position and orientation. The flow sensor has a robust stainless-steel housing that accommodates all the electronics, so there’s no need for complex wiring or control cabinet installation.

The FlexFlow also meets the requirements for protection class IP 68 making it well suited to use in hygienic applications. Further, its maximum temperature range to 150°C qualifies it for Sterilization-In-Process (SIP) tasks.

Arla has already installed around 15 of the flow sensors in the cooling circuit and heating system. The plan is now to also integrate these sensors into the CIP return line to monitor and optimise the energy consumption there as well.

Commenting further on the project, Abrahamsson said: “This has proven to be a cost-efficient solution. And because the sensors installed so far are reliably returning the results we need, we will now install more and more of them.”

IO-Link: making the automation environment smarter

Industrial environments are generating more data than ever. Whether for production volume, downtime or serial numbers, this information can offer insight into processes and productivity, as Svenja Litz and Kate Zimmerman explain.

Many plants already rely on this data for tracking purposes but it can offer much more – it can help improve operations, expand go-to-market strategies, streamline maintenance, boost uptime and increase yield. But, to see these benefits it is first necessary to find a way to collect, analyse and display the data in an appropriate format.

Using plug-and-play smart sensors powered by IO-Link can help achieve this, allowing engineers to take full advantage of data generated by the plant. 

IO-Link history
Within the last decade, the industry has experienced a few big changes. To be used in things like robots or attached to hard-to-reach equipment, sensors needed to become smaller as mechanical components were shrinking. This made it difficult to integrate fieldbus interfaces into sensors due to size limitations. 

Manufacturing and automation equipment became more complicated which created the need to gather and control data beyond basic ‘on/off’ or ‘high/low’ capabilities. Further, it was becoming more difficult to keep up with the various types of cables used for digital and analog sensors. Each required a different installation configuration and needed to be stocked in case of performance problems.

These factors resulted in the creation of IO-Link technology. As a standardised interface, it works in even the smallest of devices. IO-Link devices can be easily integrated via an IO-Link master to different fieldbus environments or automation systems.

For easy installation, a single cable is run from an IO-Link device (such as a sensor or actuator) to an IO-Link master, which controls communication with devices and links to networks like EtherNet IP or Profinet to share information with the control system. Data is then transmitted from the IO-Link master via a high-level fieldbus communications protocol to a PLC or computer. 

What is IO-Link?
IO-Link is a simple point-to-point communications protocol used to link sensors and actuators to the fieldbus or industrial Ethernet. 

It was created to make sensors smart. Without it, simple sensors can communicate one parameter: on/off, no object/object present, high/low, etc. With IO-Link, even small sensors can communicate much more data – and can translate data into actual values. Instead of telling you whether a temperature level is ‘high’ or ‘low’, for example, smart sensors utilising IO-Link can provide current temperature readings. 

The value of IO-Link
In addition to facilitating fast, cost-effective communication among devices to reduce downtime, IO-Link offers other benefits: 

• Data storage: IO-Link masters have the capability to store up to 2 KB of the parameters that impact how a sensor or actuator functions. When a device connects to the IO-Link master, the correct parameters are automatically uploaded. This makes things like sensor replacement quick and easy, with no need for manual intervention once the device is installed.

• Remote configuration and monitoring: Device and sensor parameters can be changed remotely as needed, saving time in the manufacturing process to accommodate things such as product changeovers (shifting from small bottles to large bottles on a production line, for example). This also makes it easier to reconfigure devices in hard-to-reach locations. Sensor outputs and status alerts can be monitored remotely in real time to help you quickly identify and resolve problems before they cause downtime. 

• Diagnostic capabilities: Smart sensors equipped with IO-Link can communicate about their own status via the IO-Link master to the PLC. Before processes come to a halt, you’ll know immediately if a sensor needs to be replaced, requires maintenance or is experiencing an error. This gives the ability to optimise machine maintenance schedules and diagnose problems with a specific sensor without shutting down the entire line or a piece of equipment.

Technology limitations 
While IO-Link has the capability to streamline manufacturing processes and save valuable time, it does have some limitations:

• The cable that runs between the IO-Link device and IO-Link master has a 20 m distance limit.
• IO-Link devices can transmit up to 32 bytes per cycle, which means that it can’t transmit megabytes of data, for example.
• IO-Link is designed for integrated automation applications; if you manage simple, standalone applications, you may not see a great benefit.

Belden has worked to overcome these limitations. With the addition of IO-Link hubs to Belden’s LioN-Power IO-Link System, for example sensor and actuator connectivity can be improved. 

LioN-Power IO-Link hubs connect up to 16 standard digital I/O signals on one end and transmit them to the controller via IO-Link. When combined with LioN-Power IO-Link masters, up to 136 digital I/O signals can be cost-effectively transmitted up to 20m from the IO-Link masters.

IO-Link: making the automation environment smarter

Industrial environments are generating more data than ever. Whether for production volume, downtime or serial numbers, this information can offer insight into processes and productivity, as Svenja Litz and Kate Zimmerman explain.

Many plants already rely on this data for tracking purposes but it can offer much more – it can help improve operations, expand go-to-market strategies, streamline maintenance, boost uptime and increase yield. But, to see these benefits it is first necessary to find a way to collect, analyse and display the data in an appropriate format.

Using plug-and-play smart sensors powered by IO-Link can help achieve this, allowing engineers to take full advantage of data generated by the plant. 

IO-Link history
Within the last decade, the industry has experienced a few big changes. To be used in things like robots or attached to hard-to-reach equipment, sensors needed to become smaller as mechanical components were shrinking. This made it difficult to integrate fieldbus interfaces into sensors due to size limitations. 

Manufacturing and automation equipment became more complicated which created the need to gather and control data beyond basic ‘on/off’ or ‘high/low’ capabilities. Further, it was becoming more difficult to keep up with the various types of cables used for digital and analog sensors. Each required a different installation configuration and needed to be stocked in case of performance problems.

These factors resulted in the creation of IO-Link technology. As a standardised interface, it works in even the smallest of devices. IO-Link devices can be easily integrated via an IO-Link master to different fieldbus environments or automation systems.

For easy installation, a single cable is run from an IO-Link device (such as a sensor or actuator) to an IO-Link master, which controls communication with devices and links to networks like EtherNet IP or Profinet to share information with the control system. Data is then transmitted from the IO-Link master via a high-level fieldbus communications protocol to a PLC or computer. 

What is IO-Link?
IO-Link is a simple point-to-point communications protocol used to link sensors and actuators to the fieldbus or industrial Ethernet. 

It was created to make sensors smart. Without it, simple sensors can communicate one parameter: on/off, no object/object present, high/low, etc. With IO-Link, even small sensors can communicate much more data – and can translate data into actual values. Instead of telling you whether a temperature level is ‘high’ or ‘low’, for example, smart sensors utilising IO-Link can provide current temperature readings. 

The value of IO-Link
In addition to facilitating fast, cost-effective communication among devices to reduce downtime, IO-Link offers other benefits: 

• Data storage: IO-Link masters have the capability to store up to 2 KB of the parameters that impact how a sensor or actuator functions. When a device connects to the IO-Link master, the correct parameters are automatically uploaded. This makes things like sensor replacement quick and easy, with no need for manual intervention once the device is installed.

• Remote configuration and monitoring: Device and sensor parameters can be changed remotely as needed, saving time in the manufacturing process to accommodate things such as product changeovers (shifting from small bottles to large bottles on a production line, for example). This also makes it easier to reconfigure devices in hard-to-reach locations. Sensor outputs and status alerts can be monitored remotely in real time to help you quickly identify and resolve problems before they cause downtime. 

• Diagnostic capabilities: Smart sensors equipped with IO-Link can communicate about their own status via the IO-Link master to the PLC. Before processes come to a halt, you’ll know immediately if a sensor needs to be replaced, requires maintenance or is experiencing an error. This gives the ability to optimise machine maintenance schedules and diagnose problems with a specific sensor without shutting down the entire line or a piece of equipment.

Technology limitations 
While IO-Link has the capability to streamline manufacturing processes and save valuable time, it does have some limitations:

• The cable that runs between the IO-Link device and IO-Link master has a 20 m distance limit.
• IO-Link devices can transmit up to 32 bytes per cycle, which means that it can’t transmit megabytes of data, for example.
• IO-Link is designed for integrated automation applications; if you manage simple, standalone applications, you may not see a great benefit.

Belden has worked to overcome these limitations. With the addition of IO-Link hubs to Belden’s LioN-Power IO-Link System, for example sensor and actuator connectivity can be improved. 

LioN-Power IO-Link hubs connect up to 16 standard digital I/O signals on one end and transmit them to the controller via IO-Link. When combined with LioN-Power IO-Link masters, up to 136 digital I/O signals can be cost-effectively transmitted up to 20m from the IO-Link masters.

Wyld mesh networking harnesses the power of mobile devices by connecting smartphones directly to other smartphones and IoT devices without the need for cellular 4G/5G or Wi-Fi. Combined with Wyld’s Fusion platform, the company can create infrastructure-lite wireless networks with real-time, location-aware content delivery and analytics. Data simply finds the quickest and easiest route by hopping between phones.
 
Social distancing monitoring can be implemented by creating personal 1 or 2m dynamic geozones around staff and visitors. This provides an accurate picture of how social distancing is being practiced, allowing for better planning of site layouts and workflow schedules. Subject to corporate policy and privacy, employers would also have the ability to quickly alert others who have been in close contact with anyone tested positive for COVID-19.

The system can also create virtual geozones around complete sites, factory buildings and depots as well as more physically dangerous or restricted areas. Anyone approaching a physical zone can be sent a message instantly to let them know if they are able to enter and provide guidance or regulations that relate to that particular area. 
 
A mesh network can be deployed more quickly and cost-efficiently than traditional models - even in remote areas or underground industrial environments. If one device leaves the network, it does not cause a break as traffic is routed through multiple paths in a mesh.

The BLV1 series of valves offer both durability and economy for a variety of applications in hygienic and non-hygienic applications.

The BLV1 Series share common parts with other APV valves across the portfolio, providing plants a common look, controls interface, and spare parts holding benefits with a multi-valve system. They are available with a simple manual handle with or without position feedback, as well as the same pneumatic actuators and a range of control units offered on the APV SV/SVS butterfly valve series. Advanced control unit options include the proven CU4 Series with ultra-bright LED position sensors and internal solenoids offering efficiency, clarity, and reliability at a competitive price.

The BLV1 design is cavity filled with reinforced PTFE seats, stainless steel construction, and FDA approved food grade materials to provide hygienic performance. For utility service and other industrial chemical applications, the valves are designed with high temperature and pressure ratings and without the use of silicone. Other features include a wide range of both inch and metric sizes, full port opening for unrestricted flow in the open position, and lockable manual handle for added security.

Siemens and SAP join forces to accelerate industrial transformation

Siemens and SAP have announced a new partnership that will leverage their industry expertise and bring together their complementary software solutions for product lifecycle, supply chain and asset management so their customers can deliver new innovation and collaborative business models that will accelerate industry transformation globally.

Through this agreement, both SAP and Siemens will be able to complement and integrate their respective offerings in order to offer customers the first truly integrated and enhanced solutions for product lifecycle management (PLM), supply chain, service and asset management. This will enable customers to form a true digital thread integrating all virtual models and simulations of a product or asset with real-time business information, feedback and performance data over the entire lifecycle.

"Digital transformation will be critical for the manufacturing industries to increase productivity, flexibility and accelerate innovation, so companies must come together in new ways to enable the digital enterprise,” said Klaus Helmrich, Member of the Managing Board of Siemens AG and CEO of Siemens Digital Industries. “This collaboration is about more than just interoperability and interfaces; it is about creating a truly integrated digital thread that unites product and asset lifecycle management with the business that enables customers to optimise production of products.” 

Silos between engineering and business have existed in enterprises for decades. This new partnership will help customers to break down these siloes so manufacturers, product design teams and service managers have the information needed to quickly create and manage customer-centric product and service offerings. 

“As manufacturers design and deliver smarter products and assets, access to real-time business information across networks is critical to bring new and improved innovations to market faster,” said Thomas Saueressig, Head of Product Engineering and Member of the Executive Board of SAP. “Bringing together expertise from SAP and Siemens to offer Industry 4.0-enabled business processes allows enterprises to create a digital thread for the entire product and asset lifecycle. With this end-to-end solution, teams across the business network can efficiently work together to design and deliver innovative products productively, profitably and sustainably.”

Going forward, both SAP and Siemens will be able to offer new solutions that combine their technologies in order to help companies shorten time to market by leveraging Industry 4.0-enabled data using intelligent assets and products. As a first step in the partnership, SAP will sell Siemens Teamcenter software as the core foundation for product lifecycle collaboration and product data management and Siemens will sell SAP Intelligent Asset Management and SAP Project and Portfolio
